Zack, not sure if you have solved the mold breaking problem, but I have used a plaster backing material to reinforce molds and even white glued it to cardboard and hobby foam to add strength. Its a cloth like but very thin and adds strength. I think its main use is repair of stucco and sheet rock. Oh and how much for a resin cast of the Pip-Boy.....would like to have one of those.....

there's a custom weapon called the deathclaw gauntlet, i was thinking along the lines of using a kind of thicker glove covered in zombie-ish skin, some sort of curved sharp object for the claws, then a medical brace and a belt glued on like in the game.

This is probably too late, but I have an idea on the crowbar build.  You can make one out of foam core board (if you're making a hexaganol handled one anyway) then fill it with expanding urethane foam.  After that you can peel the foam core off and shave of any of the foam that you don't want with a heat knife.

Zack, would it be possible for you to do a tutorial on cast someone's head using alginate and plaster and do a mask sculpt with a appliance breakdown and applying it to an actor.  I know this sounds like a lot but it is hard to found GOOD videos that show ALL the steps.

You could try using a rubber or alginate mould like used in previous episodes (like the zombie shoulder bite) and to cast Toht's head in Raiders because it doesn't crack and latex doesn't stick to it.

Hi Zack,  I think the issue do not lie in the product being molded but the mold itself.  It will be a ridgit peice (please excuse spelling) so it would be better to mold it with a flexable mold like silicone.  If you keep with the process of a two part mold and just use a silcone mold susbstance like mold max from monster makers, apply a release agent to the hardened silicone mold then a flex foam or ridgit foam for the material for the prop, you will find it works.  Also make a mold box out of carboard.  Good luck.

i you use a real crowbar and make a vacu-form mold it wont break. or if you use different materials for the mold. maybe something softer? Plasti-Paste? resign? this guy: http://volpinprops.blogspot.com/2009/05/kraken-club-final-fantasy-xi.html made a mini vacuum former, indy mogul style. i think he said it cost him 150.

split a large pvc pipe lengthways, tape up the ends and pour the mold in there

use a cheap large tupperwear bowl to put the mold in, so it can;t fall out of each other.
don't know if it will work though.

This may seem silly, played out, and on you tube every gun tutorial will tell you to do this, but just simply make a crowbar out of foam core poster board (or card board) make the first shape then layer it until it comes to proper thickness then just tape it up, go over it with paper machete (carefully and detail it) Then after that dries you can add hot glue in areas to resemble welds (if necessary) then go over it with a metallic paint job, with any paint details (rust for example) let that dry then you're done you have a prop crow bar that's on a negative note easily broken, but on positive notes light weight, and won't injure your actors, and it's easy to build and probably cheap with the simplistic design. :)

Zack, use a thick wooden dowl rod, cut it to an octogon shape, and then do like some paper mache for the ends. After that you just need a quick metalic paint job and you are done!!!

Hmmm crowbar... that is a really easy one Zach. Here's how: Get styrofoam, the hardest the better (there's a really dense one, for packaging, that one is perfect!) cut your basic shape, then sand the shit out of it to shape it, with increasingly small grit sandpaper, rough grit first to shape it and fine grit to get rid of the rough parts. The shape has to be very chiseled and defined, here's why: Once you get the shape done, you use newspaper and watered down white glue and basically wrap the styrofoam crowbar in paste-soaked newspaper. This is where all the extra-detail come in handy, cause the paper will take some detail out of it. Do not use bond paper or any thick paper or else it will leave big seams and screw all the detail up. Another tip is to rip the newspaper, do not to cut it, this leaves harsher seams. Leave to dry and add about 3 to 5 layers like this for resistance. When completely dry you can slightly sand sometimes, depends on the paste mixture you use. Paint as wished.
Now, if you want to get fancy and actually cast the crowbar, use silicon rubber, it's a bit expensive but it'll worth it, and cast in two parts, there are more than enough tutorials on youtube for this so it's not necessary that I write anything, just watch for the mechanical locks when molding, this is a key part if you wanna do a mold of anything. And.... Zach, never, EVER use a hard mold with a hard original! It will never come out of there man! What were you thinking!? LOL Hope I was helpful. Have a great day.

Um, two things. First, the links don't work? Maybe we just need to wait until it's uploaded to youtube but if I try to click the links, it just pauses the video. Second, I watched the trailer for Nuka Break and I have to say, very, VERY nicely done. It looks phenomenal! Maybe you could do a video detailing some of the VFX found in it, such as broken, giant bridge or the satellite thing? That would be fantastic!

Alginate would be the perfect thing to use (it would solve everything) but its very expensive. you could do a 1 time mold take a bucket that would fit the crow bar but actually carve a crow bar out of Styrofoam add all your detail etc. make shure theres a lond cone on top to help molding. place it in a already thickening plaster so it doesn't absorb the water from the plaster if it was freshly mixed with water. the problem can also be fixed by just coating a layer of swayed waterproofing spray. after the mold sets pour enough acetone (nail polish remover)  onto the top Styrofoam funnel and it should melt into the mold keep adding more and swishing around until all the Styrofoam is dissolved. after make your cast and break the mold to remove the cast.touch up and you have it cheaper then alginate but wont be as perfect as it would be with it.

how about prop band stuff (guitars, drums, amps, etc.).

I tend to work on Props in my spare time and I use allot of different casting materials try using alginate and the plaster bandage cast material just like when you make a mold of someones head or what ever other body part you want to do. The plaster and alginate wont break or shatter because it's like rubber but you still have to be careful when pulling out the crowbar because it may rip the rubber because of the sharp ends.

Just use a plaster of Paris mold like in the fake hand episode of BFX. I tried it and it worked

Zack. Make A crowbar the same way you did the ballistic hand, but, once painted, attach a piece of bendable wire to the side that the camera will not see. Then do with what ever you want... its flexible, but not floppy :)

why don't you try the alginate used in the blood filled fake hand episode? That might work.

If you are trying to get a bend effect on the crowbar try taking a black rubber hose( or other black, flexable, and hallow tubing) and insert the flexable stand from a desk lamp (the spirally part that connects the base of the lamp to the light.) this way the crowbar bends easilly, is reusable, and can bend into any shape.

Finally, now there can be a little less whining in the comments.

Zack try from the first fake hand episode make 2 shells but first vasaline   on the crowbar then stick it together with caulk the the foam rubber material the paint it like the real one and you're done
